Why VSI wear part selection matters

VSI (Vertical Shaft Impact) crushers โ€” also called sand-making crushers โ€” operate at the highest rotor speeds in the industry: 50โ€“80 m/s peripheral velocity. At these speeds, every gram of wear material faces extreme abrasion from silica-rich feed.

Unlike jaw or cone crushers that compress, VSI crushers throw rock against rock (or rock against anvil). The rotor tips and wear plates that line the crushing chamber determine:

  • Sand gradation quality โ€” worn tips change the throw trajectory and particle shape
  • Throughput consistency โ€” as tips wear, the gap widens and recirculation load increases
  • Energy cost per tonne โ€” a 10% increase in tip wear can raise power consumption 8โ€“12%

Rotor tip material selection

The rotor tip is the highest-wear component in a VSI crusher. It directly contacts the feed material at full rotor speed.

MaterialHardness (HRC)Best forTypical life
Cr26 martensitic58โ€“62Medium abrasion, moderate impact200โ€“400 hours
Cr26 + WC insert62โ€“66High abrasion, low impact400โ€“800 hours
Ceramic composite65โ€“70Extreme abrasion (silica >70%)600โ€“1,200 hours
Mn18Cr228โ€“34 (work-hardens to 50+)High impact, tramp metal risk150โ€“300 hours

How to choose the right grade

Step 1 โ€” Measure feed abrasivity. Silica content above 60% (granite, quartzite, river gravel) demands carbide inserts or ceramic. Below 40% (limestone, dolomite) Cr26 bare may suffice.

Step 2 โ€” Assess feed size and impact. Large feed (>40 mm) at high throughput creates impact loading that can chip carbide inserts. If feed is coarse, consider Cr26 without inserts or Mn18Cr2 for the outer tip positions.

Step 3 โ€” Factor in tramp metal. VSI crushers are sensitive to uncrushable metal โ€” a single excavator tooth can destroy a full set of carbide-insert tips. If tramp risk exists:

  • Install magnetic separation upstream
  • Use Mn18Cr2 on the outermost tip positions as a โ€œsacrificialโ€ layer
  • Consider impact crusher blow bars as an alternative for mixed-feed applications

Step 4 โ€” Calculate cost per tonne. A WC-insert tip at 3ร— the price of Cr26 but lasting 4ร— longer delivers 25% lower cost per tonne of sand produced.

Chamber wear plates and anvils

Rotor eye liner / lower wear plate

Lines the inside of the rotor where material accelerates. Subject to sliding abrasion at moderate velocity.

  • Material: Cr26 or Cr26 + Ti for high-silica applications
  • Replace when: Thickness reaches 50% of original, or when sand gradation shifts (more fines, less mid-range)
  • Inspection interval: Every 100 operating hours

Distributor cone / feed eye ring

Centres the feed into the rotor. Uneven wear here causes off-centre loading and accelerated tip wear on one side.

  • Material: Cr26 martensitic (standard), ceramic composite (high-silica)
  • Replace when: Concentricity deviation exceeds 5 mm โ€” measure with a template gauge
  • Critical: Always replace the distributor cone when replacing rotor tips โ€” a worn cone is the #1 cause of uneven tip wear

Anvil / impact plate (shoe-and-anvil configuration only)

In rock-on-anvil VSI configurations, the anvils lining the crushing chamber take the impact of thrown material.

  • Material: Cr26 + ceramic insert for maximum life
  • Replace when: Surface recession reaches 15โ€“20 mm from original profile

Rotation and replacement strategy

Rotor tip rotation

Most VSI rotor tips can be indexed to 2 or 3 positions:

ConfigurationPositionsRotation angleWhen to rotate
3-port rotor, symmetrical tip2180ยฐAt 40โ€“50% wear of leading edge
3-port rotor, directional tip3120ยฐAt 33โ€“40% wear
4-port rotor2 or 4180ยฐ or 90ยฐAt 40โ€“50% wear

Key rule: Never exceed 60% wear before rotation. Beyond this, the trajectory distortion causes:

  • Increased recirculation (lower throughput)
  • Poorer particle shape (more elongated, less cubical)
  • Risk of tip fracture at the mounting groove

Chamber plate rotation

Anvils and wear plates in rock-on-anvil configurations can often be rotated 180ยฐ. Schedule rotation at 50% wear โ€” same principle as jaw plate rotation.

Recording wear

Track wear at three points per tip (centre, 1/4 from each end) using a profile gauge. Plot on a wear chart to predict replacement timing and optimise shutdown scheduling.

Common problems and solutions

ProblemRoot causeSolution
Uneven tip wear (one side wears faster)Worn distributor cone, off-centre feedReplace cone, install feed centring ring
Tip cracking at mounting grooveOver-tightened wedge bolt, rotor imbalanceUse specified torque, check rotor balance
Excessive fines in productWorn tips widening the gap, too high rotor speedReplace tips, reduce rotor speed 5โ€“10%
Poor cubical shape (flaky/elongated)Low rotor speed, worn anvilsIncrease speed, replace anvils

When to consider custom parts

Standard tips may not be optimal when:

  • Your feed material has unusual abrasivity (e.g., glass recycling, high-chrome slag)
  • You need a non-standard throw angle for specific sand gradation
  • Your rotor has been modified or reconditioned with non-OEM dimensions
  • You require extended-life tips to match a specific shutdown window

FAQ

How long should VSI rotor tips last?

In medium-abrasion river gravel (silica 60โ€“70%), 300โ€“500 hours per set. In high-silica granite, 150โ€“300 hours. In soft limestone, 600โ€“1,000+ hours. Carbide inserts can double these figures.

Can I mix material grades on the same rotor?

Not recommended. Different wear rates create mass imbalance as the rotor runs, causing vibration and bearing damage. Exception: Mn18Cr2 on the outermost positions for tramp protection, with Cr26/WC on inner positions โ€” but monitor balance closely.

Whatโ€™s the difference between rock-on-rock and rock-on-anvil?

Rock-on-rock (closed rotor): Material builds up inside the rotor to form an autogenous wear layer. Lower wear cost but less control over product shape. Rock-on-anvil (open rotor): Material is thrown against fixed anvils. Higher wear cost but better shape control and more consistent gradation.

How do I know when to reduce rotor speed?

If your product has excessive fines (>15% below 0.075 mm) or if tip wear is accelerating (non-linear wear curve), reduce speed by 5โ€“10%. This lowers impact energy and can extend tip life 20โ€“30%.

Why are my carbide inserts popping out?

Usually caused by thermal cycling โ€” differential expansion between the carbide insert and the Cr26 body cracks the braze joint. Ensure the rotor doesnโ€™t run dry (feed must be present before rotor reaches full speed). Also check that insert pocket dimensions match OEM spec.

Should I rebuild or replace a worn rotor?

If the rotor disc wear is less than 15% of original thickness and the shaft is within tolerance, recondition (weld overlay + machine) is cost-effective at 40โ€“60% of new rotor cost. Beyond 15% disc wear, replace โ€” a weak disc will flex and crack tips.

Summary

Selecting the right VSI wear parts comes down to four decisions: rotor tip material (by abrasivity and tramp risk), chamber liner grade (Cr26 minimum, ceramic for severe), rotation discipline (never exceed 60% wear), and feed preparation (magnetic separation, centring, consistent gradation). Together, these can extend tip life 30โ€“50% and deliver measurably better sand quality.
